Split Architecture Appreciation Post

Ok, I know the Boron get alot of attention for their stations...but for me, it's terrible. So blue, so twisted and strange. Looks like something I want to bbq, not build.

Now the Split! Yea....there's some STATIONS! Armor-plated and imperious! Spires to admire and jagged stalactites like daggers in dried blood!

My personal Family, T'knt: Crown Wharf, Spire Shipyard, and Scepter War Forge!

...just my own personal split appreciation post!

WALL OF TEXT INCOMING!!

Personal Background: I am not a civilian boiler expert, but I am a retired US Navy Machinist Mate Chief who spent his 20 years in boiler plants specializing in boiler and boiler control system work.

I have a lochinvar WBN105 boiler. About two months ago, it stopped working. It was throwing various error codes and none was consistent:

AutoHEX Temp
FLAME IGN FAILURE
FLAME RUNNING FAILURE

Eventually, it settled on autohex temp and would NOT reset and release the code, even with the breaker shut off for over a day.

In response to this, I performed a cleaning, service, and replaced the control board. I also replaced the igniter, the flame sensor, and tested the output water sensor and flue sensor, both tested SAT according to the manual.

The system reset and began to function again. It worked for about a day-and-a-half and the blower died (it was making pretty bad noises and I somewhat expected it). I replaced the blower and brought the system online.

It worked for another day.

Then I got FLAME IGN FAILURE errors. I tested the electrical ground and it was satisfactory, I verified the intake and flue and they are clear of obstructions. I had the gas pressure tested and I'm showing about 6 inches of water column at the valve.

Next, I verified the voltage to the valve: It was showing 25VAC at ignition attempt. However, the manometer reading is NOT showing a difference in pressure as the valve recieves an ignition attempt, so I ordered a replacement fuel valve.

I recieved a new valve, and it did NOT work. While playing with the wire connecting to the fuel valve, suddenly it worked. So I applied a bit of conductive grease to ensure a solid connection and it worked.

It functioned for 36 hours....

Same tests, same results, valve is not opening.

Not believing that this could happen twice, I then ordered a new valve switch (little white box that plugs into the valve) and a new electrical wiring harness. Nope, didn't fix it.

FLAME IGN FAILURE!!

I then ordered a new valve...again....it operated for a matter of hours (1 1/2, to be precise).

I have been in constant contact with Lochinvar and they are about as helpful as tits-on-a-nun....clearly reading from the same tech manual I have.

So I did ALL the tests...again....

Not believing that I could have not one, not two, but THREE valves die so fast, I then ordered ANOTHER valve and also a main board (damn, those are NOT cheap).

Nope, no fixing....

I KNOW the igniter is working, I can see it through the viewport, it sparks HARD!

To date I have replaced:
Main Board
Control Board
Fuel valve (4 total, 3 replacements)
Burner Assembly
Igniter
Flame Sensor
Gas Valve Switch
Wiring Harness
Rear Refractory (it wasn't in good shape, I changed it)
Blower

I've tested the voltage to the valve repeatedly, its consistenly 24-25vac
I've tested the gas pressure, consistently between 6-7in H20
I've verified the intake, flue and stack for obstructions and they are clear.
I've now performed every step of the technical manual troubleshooting REPEATEDLY and replaced EVERY part in the boiler.

How T-A-F can I be having the same exact problem when the entire fireside of the boiler is COMPLETELY new?!?

I am now completely out of ideas. I'm absolutely certain the fuel valve is simply not opening, but Ive replaced EVERY part of the system trying to find out why. I've now spent thousands of dollars chasing down their problems and nothing is working so I have a few questions:

1: Who exactly do I contact to get some refunds and the like, because someone owes me ALOT of money for failed parts as I am still receiving that same FLAME IGN FAILURE error.

2: Does ANYONE have any idea as to what is actually going on here? Am I dealing with bad software?

As a note, curiosity drove me to try this:

While the boiler was cycling attempting to light-off, I unplugged the cable to the gas valve and plugged it into one of my spare valve to see if it would open. It doesn't open any of them. This, to my mind, confirms that something is simply NOT telling the valve to open. I just can't figure out why that would be when, again, I HAVE CHANGED EVERYTHING!!!!

....and through it all, LOCHINVAR themselves have been less than useless!!!
